Choosing a corrugated box sounds simple—until you actually have to do it.

Should you use an RSC or a full overlap box? What about a five-panel wrap? Would a die-cut mailer work better? And what exactly is a telescope box?

The right corrugated carton isn’t simply one that fits your product. Box style affects protection, material usage, packing speed, shipping efficiency, presentation, and ultimately cost.

At Momentum Packaging, we work with manufacturers, distributors, e-commerce businesses and other companies shipping everything from small consumer products to long, heavy industrial components. Here are the most common types of corrugated boxes we encounter and when each one makes sense.

---

1. Regular Slotted Carton (RSC)

If you picture a standard cardboard shipping box, you’re probably picturing an RSC—or Regular Slotted Carton.

An RSC has four flaps on the top and bottom. The two outer flaps meet in the middle when closed, while the inner flaps provide additional structure.

There’s a reason this design is everywhere: it’s inexpensive and remarkably versatile.

When should you use an RSC?

RSC boxes are excellent for:

• General shipping and distribution
• E-commerce orders
• Packaged consumer goods
• Food and beverage products
• Automotive and industrial components
• Case packing
• Warehousing and storage

They’re also well suited to automated and semi-automated packaging operations, since they can be erected, filled and sealed efficiently.

Why choose an RSC?

The design uses corrugated board efficiently, which generally makes it one of the most economical custom box styles to manufacture.

If you simply need a dependable shipping carton, an RSC is usually the first design worth considering.

2. Full Overlap Carton (FOL)

A Full Overlap Carton, commonly called an FOL, looks similar to an RSC—but there’s one important difference.

Instead of the outer flaps meeting in the middle, they extend across substantially or completely across the width of the box and overlap.

That creates additional layers of corrugated board over the top and bottom of the package.

When should you use a full overlap box?

FOL cartons are particularly useful for:

• Heavy products
• Long or narrow products
• Industrial components
• Products requiring additional top or bottom protection
• Packages exposed to rough handling
• Applications where increased stacking strength or rigidity is desirable

Full overlap cartons can require more material than an equivalent RSC, so they’re not automatically the best choice for every product.

But when the product needs the extra protection, additional flaps can be money well spent!

3. Half Slotted Carton (HSC)

A Half Slotted Carton, or HSC, is essentially a slotted carton with one set of flaps removed.

That leaves you with a box that’s closed on one end and open on the other.

Where are HSC boxes used?

You’ll often see them used for:

• Open-top storage
• Warehouse bins
• Parts and components
• Material handling
• Products that need to be loaded from above
• Cartons used with separate lids

HSCs are particularly useful when workers need frequent access to the contents rather than opening and closing a conventional shipping carton repeatedly.

4. Five Panel Wrap (FPW)

This is one of our favourite box styles to introduce to customers who have long, narrow or awkward products.

A Five Panel Wrap, sometimes called a five panel folder, doesn’t function like a conventional box that you open and drop a product into.

Instead, the corrugated sheet wraps around the product.

That makes packing long items considerably easier.

What goes in a five panel wrap?

FPWs are commonly used for:

• Metal extrusions
• Lighting products
• Trim and moulding
• Curtain rods
• Rails
• Tubes
• Automotive components
• Long industrial parts

Imagine trying to slide a long, somewhat heavy product down into a tall, narrow RSC without damaging either the product or the carton.

Now imagine laying that product onto a flat piece of corrugated and simply folding the package around it.

That’s the advantage of the five panel wrap.

5. Telescope Boxes

A telescope box consists of two separate pieces: a body or base and a lid that fits over it.

Depending on the design, the lid may cover only part of the body or telescope substantially down its sides.

When does a telescope carton make sense?

They’re useful for:

• Large or flat products
• Heavy components
• Products that are difficult to insert into a conventional carton
• Equipment and industrial products
• Products requiring easy top loading
• Applications requiring additional side-wall protection

Instead of wrestling the product into a box, you can place it into the bottom portion and lower the lid over it.

That’s a small design change that can make a significant difference on the production floor.

6. Corrugated Trays

Not every corrugated package needs a lid.

Corrugated trays are open-top structures designed to contain, organize, transport or display products.

You’ll find variations of them throughout manufacturing, food production, retail and distribution.

Typical applications include:

• Produce and food
• Bottles and cans
• Parts handling
• Warehouse picking
• Retail displays
• Inner packaging
• Product organization

Trays can range from extremely simple folded structures to sophisticated die-cut designs with locking corners, handles and other features.

7. Die-Cut Mailers

If you’ve ordered something online and received it in a neat corrugated box with a hinged lid and locking tabs, you’ve probably encountered a die-cut mailer.

Unlike a conventional RSC, these cartons are cut using a die that allows more complex shapes, folds, tabs and locking features.

They’re popular for:

• E-commerce
• Subscription boxes
• Product kits
• Samples
• Promotional packages
• Retail products
• Products where presentation matters

Die-cut mailers can provide a more polished unboxing experience than a standard shipping carton.

The trade-off is that they can require more converting and tooling than a simple RSC, so volume, dimensions, board usage and packing requirements all matter when determining whether they’re economical.

---

8. Custom Die-Cut Corrugated Boxes

Sometimes none of the standard box styles quite works.

That’s where custom die-cut corrugated packaging becomes useful.

A die allows corrugated board to be cut into much more complex shapes than a conventional slotted carton. Depending on the design, a custom box can incorporate:

• Locking tabs
• Handles
• Product openings
• Internal supports
• Retention features
• Display panels
• Unusual shapes
• Integrated dividers or inserts

This is especially valuable when you’re trying to solve a specific packaging problem rather than simply put something inside a box.

For example, a well-designed die-cut package might eliminate a separate insert, reduce tape usage, hold a product securely in place or make packing significantly faster.

The cheapest box isn’t necessarily the package with the lowest unit price.

Labour, damage, freight, tape, void fill, storage and packing speed all contribute to your actual packaging cost.

What About Corrugated Pads, Sheets and Partitions?

These aren’t technically carton styles, but they’re important enough to mention.

Corrugated pads are flat pieces of corrugated board commonly placed between products or layers. They can provide separation, cushioning, load distribution or additional protection.

Corrugated sheets are simply sheets of corrugated board that can be used for layering, wrapping, protection and numerous industrial applications.

Corrugated partitions or dividers create individual cells inside a carton. They’re commonly used for bottles, glassware, components and other products that shouldn’t contact one another during transportation.

Sometimes improving a package doesn’t require redesigning the box at all. Adding the right internal packaging can solve the problem.

Which Corrugated Box Style Should I Use?

Here’s a useful starting point:

If you’re packaging…	Consider…	Why
General products	RSC	Economical, versatile and easy to pack
Heavy products	FOL	Additional corrugated overlap and protection
Long, narrow products	Five Panel Wrap	Wraps around the product for easier packing
Flat products	Five Panel Wrap	Easy loading and good edge protection
Open-top storage	HSC	Easy access to contents
Large or awkward products	Telescope Box	Separate lid makes loading easier
Parts or produce	Corrugated Tray	Open access and containment
E-commerce products	Die-Cut Mailer	Convenient opening and better presentation
Unusual products	Custom Die-Cut Box	Designed specifically around the application

But there’s an important caveat:

Box Style Is Only Part of the Equation

Two boxes with identical dimensions can perform very differently.

That’s because specifying a corrugated carton also means considering things like:

Board grade, flute profile, liner and medium weights, ECT or burst strength, single-wall versus double-wall construction, product weight, stacking conditions, pallet pattern, humidity, shipping method, printing and closure method.

And then there are the dimensions themselves.

Corrugated boxes are normally specified using inside dimensions, generally in the order:

Length × Width × Depth

That matters more than you might expect. If you’re measuring an existing box—or measuring your product and trying to determine the box size you need—make sure everyone involved is talking about the same dimensions.

---

Don’t Choose a Box in Isolation

One of the easiest packaging mistakes is to take an existing carton and ask:

“Can you make this box cheaper?”

Sometimes we can. But a better question is:

“What’s the most efficient way to package this product?”

Good packaging design isn’t about making a box complicated. It’s about using the simplest package that reliably does the job.
